Exhibitors and speakers are gearing up for the International Cheese & Dairy Expo at Staffordshire County Showground, UK on 27 June. Accompanied by the Society of Dairy Technology‘s summer symposium on 26 June, along with its annual dinner, and of course the 128th year of the International Cheese and Dairy Awards on 27 June, it’s a big celebration of all things dairy, and you are invited. Don’t forget to contact sam@bellpublishing.com or myself at suzanne@bellpublishing.com for further information.

For Lyras, as part of its partnership with Expo founding exhibitor Sycamore Process Engineering Ltd, the firm has been working throughout Europe to cut energy consumption at dairies, using its raslysation process.

Lyras has developed and patented the cutting-edge technology, raslysation, which inactivates microorganisms in both transparent and opaque liquids using UV light. The method is far less energy-intensive than traditional pasteurization and filtration. With raslysation, between 60 and 90% energy and 60 to 80% of water is saved, compared to traditional pasteurization. For example, if a cheese dairy treating 40 tons of whey an hour switches from pasteurization to raslysation, it will save approximately 87% energy, equivalent to four million kWh per year and, based on the EU average, an annual carbon emission reduction of 950 tons. This is equivalent to driving around the world 184 times in an ordinary gas-powered family car.

One dairy recently installed a Lyras system, and now cuts off 91 per cent of its energy consumption for the inactivation of microorganisms in processing water. Inactivation now happens through UV-driven raslysation rather than traditional heat treatment. The new technology provides full microbial control while bringing massive energy savings and reducing the environmental impact.

“The dairy has replaced its pasteuriser for water treatment with a raslysation system from Lyras. This ensures the desired water quality and prevents the product from spoiling when it is flushed from tanks and pipes. The risk of glass contamination is also eliminated.” explains senior sales engineer, Allan Holst Sørensen.

Meanwhile, another Sycamore Process Engineering Ltd partner and fellow founding exhibitor, Wafilin Systems, was involved in this solution, which is now  on the way to, no doubt, another happy customer. This end-to-end process solution has been constructed to the highest quality by Sycamore’s skilled team of welder/fabricators ready for site installation to commence.

The overall approach to delivering this system with the modular design and pre-wiring of the process equipment allows a seamless onsite delivery phase with reduced risks and minimal disruption to production.

This system incorporates pre-filtration duplex filters with auto changeover to ensure the membranes within the nanofiltration (NF) plant are protected from receiving any fines or fat. The NF membrane plant has been designed by Sycamore’s exclusive partners Wafilin Systems and manufactured in-house by its team as part of the end-to-end solution.

Sycamore Process Engineering hosted their first Product Showcase Event alongside their collaborative partners, Wafilin Systems, on Tuesday 16 May.

Located a stone’s throw away from our process engineering facilities at the prestigious Haynes Motor Museum in Somerset, the event invited over 50 customers to enjoy in-depth product seminars held by industry experts, a complimentary buffet lunch and drinks, and the exclusive reveal of our new skid mounted Whey Pasteuriser and Membrane Filtration System.

Manufactured for joint customer Volac International Ltd, the innovative products were displayed throughout the day to allow attendees to touch and see the quality between scheduled talks. Any product specifications and queries were then met by Sycamores’ own design engineering manager Joe Matthews, and Wafilins’ business development director Jos van Dalfsen, who together held a thorough and unmissable ‘Ask the Expert’ session towards the end of the day.

The exclusive invite-only event came with great success. Both Pasteuriser and Membrane Filtration seminars and Volac’s Group Process technical manager Phil Evans’ presentation on Dairy Nutrition for a Healthier World were greatly received by all and led to a bustling and fruitful networking session as the event drew to a close.

Paul Manning, business development & commercial director of Sycamore Process Engineering, was extremely pleased, saying, “What an event! Never have we been able to get so many like-minded knowledgeable people under one roof. The original idea of a small, low-key customer event soon grew into a fully-grown Pasteurisation and Membrane Filtration knowledge-based exclusive.”

The showcase proved to be another considerable success for the collaborative partnership between Sycamore and Wafilin, as Paul continued, “The collaboration with our partner Wafilin Systems has been tremendous and we remain confident we are the go-to company for end-to-end Process Solutions and Membrane Filtration opportunities within the Dairy, Food, and Beverage industry. But most of all, a huge thank you to Volac for putting their trust in both of our companies and for helping us showcase this great event to our customers.”

From Henk Schonewille, Wafilins’ CEO: “Through this successful Product Showcase Event we’ve not only demonstrated our commitment to meeting the needs of our customers in the UK but also showcased the innovative solutions that will help shape the future of the industry and our collaboration with our partner Sycamore Process Engineering”.

Sycamore Process Engineering has recently been awarded a contract to design, manufacture and install a new state-of-the-art, end-to-end, liquid milk processing plant for Pembrokeshire Creamery Ltd.

Pembrokeshire Creamery had the desire to produce and bottle Welsh milk in Wales. The new West Wales business is currently in the process of developing this 3,000m² greenfield liquid milk bottling facility.

Speaking with Huw Thomas, Pembrokeshire Creamery shareholder, “The idea for Pembrokeshire Creamery was in response to the somewhat strange current situation that Welsh milk is travelling over the border to England for bottling, then back to Welsh supermarkets.

“So, our solution is to build the first BRC Accredited processing facility which will be able to offer truly Welsh milk – produced and bottled here in Wales. We’ll be bottling a million litres a week in phase one, with plenty of room to grow on this site if there’s demand for us to increase capacity.

“With issues around supply chains and sustainability front of mind, this is a facility which can future proof our industry – it takes tankers off the roads by bottling Welsh milk in Wales, enables more sustainable processing via a new state-of-the-art plant and builds greater resilience into supermarket milk supply.”

Sycamore Process Engineering’s project director Paul Manning was a key member of the project steering group, working as part of the bid team to enable an accurate tender proposal. With over 20 years of experience in delivering process engineering solutions in the Dairy, Food and Beverage industries, Paul’s expertise combined with that of the overall bid team, allowed this detailed proposal to be submitted.

Paul added “As a previously unknown entity to Pembrokeshire Creamery, the Sycamore team were quick to make their mark, the resilience and effort delivered within a short time frame firmly put us at the forefront of Pembrokeshire Creamery’s minds.

Throughout the tender process, the Sycamore team engaged with Pembrokeshire Creamery and were successful in demonstrating our technical ability, our process solution will provide Pembrokeshire Creamery with the lowest OPEX whilst ensuring the highest product quality.

Our vision is to provide the best customer experience by showcasing our agility, flexibility and desire to provide ‘Engineering Peace of Mind’.”

Throughout the tender process, Sycamore Process Engineering worked closely with Martyn Mulcahy, non-executive director and board member of Pembrokeshire Creamery. Martyn was formerly a director and board member at Robert Wiseman Dairies and former group operations director at Muller UK and Ireland.

Martyn Mulcahy commented, “Throughout the tender process, Sycamore were highly responsive while refining the detailed specifications of the proposed works ensuring Pembrokeshire Creamery would be provided with the most suitable processing solution.

The high level of responsiveness led to a comprehensive tender proposal, incorporating unique features and attention to future operating costs ensuring a high level of flexibility to accommodate Pembrokeshire Creamery’s future growth ambitions.

Significant resources were demonstrated with a high degree of competence in design and manufacture which reassured Pembrokeshire Creamery that they would receive the best process solution manufactured and installed with exceptional quality.”

The detailed design stage has commenced with the experts at Sycamore Process Engineering, focusing on delivering the best process solution for Pembrokeshire Creamery Ltd.

Sycamore Process Engineering has completed another successful project for the renowned cheesemakers Wyke Farms with the design, manufacture, installation, and commissioning of a 4,000 l/hr cream pasteuriser. Wyke Farms are well known for the production of their famous cheddar cheeses that they have been producing in the heart of Somerset for over 160 years using a secret family recipe that is locked away in a safe on their farm.

Wyke Farms are committed to protecting the environment around them with their goal to create a sustainable working farm. The use of solar panels and the installation of their anaerobic digestor allows for the harnessing of natural resources.

Our extensive process engineering know-how in the pasteurisation of various raw products including milk, cream, and juices, has enabled the team to offer the best process solution to Wyke Farms. The expertise of our in-house design team has provided the most efficient process equipment to achieve low energy consumption with a fully automated solution.

After working with the customer to understand their requirements and to ensure they received the most efficient cream pasteuriser the design process commenced. In order to keep the heating and cooling duties to a minimum, we worked on maximising the regenerative effect of the cream pasteuriser. By consulting with the customer on their product specific thermal duties, we were able to ensure that 84% of heating energy was recovered in the regenerative section of the pasteuriser and used to pre heat the product prior to using steam as the energy source. Throughout the design process, Sycamore was able to utilise their relationship with Wyke Farms at all stages to ensure they were a key part of the functional design discussions and the final product features.

With the design being approved, the project then moved into the manufacturing phase where the in-house manufacturing team constructed the pasteuriser in our workshop in Sparkford, Somerset. The pasteuriser was designed, built, and certified to meet the UKCA Machinery Directive and to ensure our client had engineering peace of mind.

Throughout the process, team members were able to utilise their relationship with Alfa Laval as an authorised integrator to include the highest quality components for the project and incorporate the latest safety features such as double divert valves and pressure differential monitoring between product and services. The design of the cream pasteuriser allows it to be fully CIP’able, including the use of low flow Alfa Laval rotary spray balls in the cream balance tank helping towards quicker CIP times and efficient cleaning of the pasteuriser.

On completion of manufacture, Wyke Farms attended a factory acceptance test to ensure that their expectations for the process skid had been met before the site installation commenced.

Due to our strong partner and contractor relationships a team was formed of IC Electrical and automation partners, Au2mate. IC Electrical were able to design and manufacture the control panels that were mounted and pre-wired on the cream pasteuriser skid at our manufacturing facility to minimise the time required onsite during a limited shutdown period. Au2mate were also able to get ahead and utilise the time for pre-commission software checks at Sycamore before the cream pasteuriser was installed onsite to ensure it was ready to be successfully commissioned and handed over to our customer. The automation design allowed for the standalone operation of the plant while also providing everything required for an easy integration by the customer into their existing SCADA system on site.

Working for a progressive company such as Wyke Farms is always a rewarding experience. They are totally committed to creating a greener future and are an excellent benchmark for ourselves as we look to limit our impact on the environment.

Alfa Laval has partnered with Sycamore Process Engineering to help reduce the carbon footprint of dairy, food and beverage processes across the UK and Ireland.

The partnership aims to utilise the combined knowledge of both companies to support process solutions that are more cost effective and greener, helping customers to achieve their sustainability goals. Thanks to the support from Alfa Laval, Sycamore Process Engineering’s solutions will now be more accessible to dairy, food, and beverage companies than ever, while remaining flexible to the unique needs of each individual customers requirements.

Based in Somerset, Sycamore Process Engineering’s qualified process designers and engineers have over 70 years’ combined experience in the sector, manufacturing everything from complete end-to-end process solutions to individual products and components.

The recognised affiliation is the latest development in a series of collaborations between the two companies, with the integration of a Clean-in-Place system at dairies across the UK amongst the most recent developments. The system proved a resounding success, resulting in significant reductions in cleaning time and increased overall productivity on site.

One of the key focuses of Sycamore’s design when selecting heat exchangers for its pasteurisation systems is minimising energy consumption via steam, water and power usage. Regeneration systems can be integrated on site to harness previously wasted residual energy, saving on both environmental and economic costs for businesses.

Alfa Laval are already providing training to Sycamore Process Engineering staff, up-skilling internal knowledge which can then be passed on to clients to support sustainability goals. Using tools such as efficiency calculators and other innovative technologies, the partnership aims to deliver increased efficiency and designs to the dairy, food, and beverage sectors across the UK and Ireland.

Paul Manning, project director at Sycamore Process Engineering, comments: “Becoming an Authorised Integrator was the next natural step in the relationship between Sycamore and Alfa Laval. Sycamore has supplied Alfa Laval parts on many successfully completed projects over the years, so were already aware of the quality of their products.

“At Sycamore, we adopt a bespoke approach to each project, working closely with in-house teams in order to effectively rise to the individual challenges faced by the dairy, food and beverage companies we serve. Process solutions are designed from the ground up to suit the space available with the latest technology and energy efficiency as key considerations throughout.

“For dairy, food and beverage companies, this means that we’re able to provide the same high-quality tailored solutions, but with the support and benefit that comes from a direct partnership with Alfa Laval. Our aim has always been to support our customers to increase the efficiency of their process solutions to lower their environmental impact, and we’re now able to do that with increased flexibility.”

Sharp joined the company in 1989 shortly after it was formed by Colin Carpenter and Ron Bowsher and has seen it grow from a three-man partnership serving the local cheesemakers to the national and international organisation it is today. After well over 30 years’ service, Sharp becomes the company chairman and will continue to help steer the business to face the challenges ahead while leaving the day-to-day operations to his younger and very competent colleagues under the watchful eye of Jerry.

Tim Sharp comments: “I think the time is right to step aside, we have nurtured an enthusiastic, dedicated and professionally trained team fully capable of taking the business successfully on through the next 30 years.  That said, I intend to remain involved and on hand if required.  Longer term, I believe tackling climate change and championing sustainability will feature hugely in the years to come and I’m looking forward to that challenge!”

Sycamore Process Engineering has announced it has completed a major upgrade project at Saputo, Davidstow, to install its largest CIP set to date. It is a system which allows the cheese maker a significantly reduced window for cleaning and additional flexibility on CIP cycles, giving an increase in production time.

Prior to the installation of the new CIP set, the team at Saputo completed a circa five-to-six-hour CIP turnaround ahead of their normal production window. The new multi-tank, multi-channel system allows them to complete their CIP turnaround in less than four hours, dramatically reducing the cleaning window which, in turn, allows Saputo to continue making more of its award-winning cheeses, including Davidstow and Cathedral City.

Sycamore was successful in securing the project back in February 2020 just ahead of the pandemic and first lockdown and was tasked with the design, build, and installation of a new CIP system. The process has improved operating efficiencies and hygiene, incorporates rinse and detergent tanks and is modular in construction of CIP delivery and return. With the new CIP sets multi-channel functionality, it also allows more items to be cleaned simultaneously, giving production much more flexibility and options when planning cleaning schedules.

Paul Manning, project director at Sycamore Process Engineering said: “We’re excited to finally be able to reveal that the cheese maker we’ve been working with is Saputo. The team at Sycamore has done a fantastic job and the new process equipment is working very well and as planned. Credit also goes to the team at Saputo for their patience and flexibility during what has been a difficult year with extra challenges. Commissioning of the new system is now complete; we have come out of this project with a great partnership with Saputo and are already working on and talking to them about the next projects on site.”

The initial design work was completed in early March 2020 followed by manufacturing and arrival on site of the new equipment during the summer of 2020. Work was able to continue during both lockdowns with increased focused on-site safety and social distancing measures. Change over and commissioning was successfully completed during a six-day shut down during the second UK national lockdown.

The existing footprint for the new CIP set was quite compact so Sycamore’s design team carefully considered the layout optimising tanks sizes and equipment selection, keeping it efficient, without compromising maintenance access and serviceability of the equipment in the future. Sycamore reports that all feedback to date from the site wide team at Saputo has been positive and well received.

In line with its company growth plans to expand manufacturing and sales internationally, Sycamore Process Engineering has announced it has secured an order for four Open Curd Tables for a cheese manufacturer in India.

Sycamore has designed, built, and delivered numerous Open Curd Tables to effectively perform curd conditioning, whey drainage, curd salting and mellowing for milled cheddar and stirred curd type cheeses in the past and the new order comes after the Somerset-based company signed a global distribution agreement with a leading food packaging and processing company which will helps bring its product to the market globally. The Open Curd Tables are currently being built at Sycamore headquarters and will be shipped to India in March 2021.

Paul Manning, project director at Sycamore Process Engineering, comments: “International expansion was the natural next step for Sycamore and this deal really helps establish us in the global market. We have a really robust and competitive offering; we’re absolutely thrilled to get the global agreement signed and look forward to delivering these great Open Curd Tables worldwide and continue to support the cheese industry as we have done for many years.

“The team have been working hard on the design updates and improvements over the past few months and have landed on a superior offering, that now puts us ahead of our competition and gives us a competitive advantage in the market which we can now share and benefit our clients with.”

Sycamore Open Curd Tables are designed to effectively perform curd conditioning, whey drainage, curd salting and mellowing steps for milled cheddar and stirred curd type cheeses. They are available in a range of different sizes and options, producing up to 2450kg of cheese on the largest model. To watch a video of how the Open Curd Tables work, visit: youtu.be/bhFRy7GML-g.

The International Cheese & Dairy Awards (ICDA) has announced that this year’s International Cheese Awards are going online. The virtual awards will be hosted by dairy process solution experts, Sycamore Process Engineering, and automation partner Au2mate.

The online experience is designed to mimic the on-stand experience at the International Cheese & Dairy Awards (previously known as Nantwich) where cheese and dairy brands of all sizes can ask questions about their processing needs, CIPs, pasteurisers, upgrades and more. The team at Sycamore and Au2mate are offering up 1-2-1 meetings on Tuesday 28 July to give cheese companies the opportunity to do just that.

Paul Manning, project director at Sycamore, commented: “We’ve attended this cheese show pretty much every year for the last twenty years, so it was a real shame Covid called its cancellation this year. We get lots of enquiries on the trade day so want to give companies the opportunity to ask the questions they would have; had we been on a stand with a coffee. Individuals or teams can book 30-minute slots with us and we’ll send them a little something to help make it feel like the real thing.”

To find out more about how to book, email Katie Burt: k.burt@sycamore.uk.com.
